I bought season 1 of "Lost" from Ebay, and it had 10 episodes of very good quality on 1 DVD - 4gig in size. It wasn't an official copy (I did't know this at the time) and I am 90% sure it was made from the DivX versions available on peer2peer.

I have been experiementing for my own use trying to get series 2 onto DVD. I have been using tmpgenc express 3.0 to decrease files to 800mb (so I can get 5 on a DVD - let alone 10) but the quality is probably worse than the series 1 DVD episodes which are just 400mb in size!

Any ideas how this guy was able to get such good quality for such low file size?

When setting source I used Aspect Ratio - pixel 1:1 (square pixel), XDVD PAL for output with Mpeg-I Audio Layer II for sound.

As yet I haven't burnt a DVD, might the appearence of my conversions appear better after burning & playing on a DVD player?

No, if anything they'll appear worse.
Try the KDVD half D1 template in TMPGEnc. You can get upwards of 16 hours per disk with it, using the right settings.
