I have a 124 min movie that will fit on one disc if I get rid of all subtitles and all but ac3 6ch audio but I have a 108 min movie that will not if I do it the same way. How can this be? Both 720x480 and ac3 6ch audio only.

It's the encoding bitrate that each movie is produced in. I have some movies that are 2 hours and fit on a dvd-5. A movie that has alot of action in it requires a higher average bitrate.
