I've obtained a couple of copies of this from various sources, but they vary vastly in size. The smallest is 5MB, the largest is 540 MB. I haven't bothered burning any to test since my Swap Magic is away for exchange(it was defective). What size of file am I looking for for this program?

It sounds like the bigger one was packed with a dummy file to make it easier for your PS2 to read.
