Well, more stuff came today, this would have marked the end of it but with the addition of 2 more fans, I have to wait for those now- damn it. This project will start soon enough. patience.
Today: SCYTHE KAMA Thermo Mini Thermometer: super small, with 1 probe, backlit, perfect for xbox.
and a Switchtron led rocker switch. I'll be using this instead of the Mouser button switch.
Got to clean everything up: there is company...

rubber feet for the bottom? so the two additional fans are on the bottom?
with all those fans in the system, especially if running at max, it gotta sound like a jet. nothing a couple of zalman fanmates can fix.

No, full speed for me. i don't mind a jet engine, my 5.1 will cover that.
Basic electrics: I will have red wire and black wire, Red positive DC and Black Negative DC. Is the black wire also known as ground? and at -12V?

First added some heatsinks. These are the Zalman blue VGA ram coolers. They come with standard and flattened for back side ram chips- Perfect of xbox's back side Chips, but there is a catch... later on this.
Back Side:
Front side custom sinks epoxied down with Arctic Silver 5 Epoxy. Great combination of adhesive and super thermal conductivity. North and South Bridge are covered, and I put it on any other chip with large enough surface area. I had a bunch of these sinks!

I used a Dremel at 35,000 RPM and a BUNCH of Fiberglass reinforced cutting wheels to cut the bottom side of the chassis. I decided to add fans on the bottom side when I realized how hot it was. Burning hot! The steal down here is really really thick.
Also the Ram sink complication, I had to curt extra for those flattened sinks to have room. This was only the Bolts for the x-clamp fix are touching the chassis.
Back Side Ram sinks. I took off the thermal paddings. I'm sure these sinks are better!
60mm Fan holes so air can be sucked out of the CPU and GPU underside. Notice the bottom too has strips of vent holes. So when these 2 fans are exhausting, they will draw air from strips of venting holes, making the whole underside of the mobo circulated. Even the Ram sinks will have fresh cool air. The fans are 60mmX10mm. And I will be adding some nice Home theater style feet to boost the xbox up by about 20mm

The Chassis got massacred. vents everywhere:
The top of side of the box is where the 120mm and 80mm fans are. 120mm intake and 80 mm outtake. Proper holes cut, again with a dremel at 35,000rpm. The rule to cut plastic is to cut at 20,000rpm to avoid melting, but my dremel only does 35K so too bad. The trick here is to cut COUNTER CLOCKWISE so the melted debris gets deposited on the scrap side of the cut, and not on the case side. I will take a pic of the scrap with melted debris later.

This is probably the most unique part about this whole project: Triple exhaust fans on the side. This was a bitch to mount. There are many things to think about to not F it up:
1. Weak plastic, so you need a lot of mounting siding to support 3 heavy aluminum fans.
2.A bitch to drill and cut. has to be on case every time I do anything to avoid breaking.
3. Always cut under and sand into proper size.
I forgot about 3 and now there are little gaps at the ends. Vrey annoy, but I have another siding coming to redo. I don't mess around, if it's ugly, it's out. This is a serious project. not half ass.

Here is what the module looks like from the under side: Not to shabby, but no perfect enough.
Dremel comes in handy again to cut off bolts used for mounting: I bought around 40+ bolts, washers and nuts. The bolts are combo Philips and flathead. I wanted it to look professional and do Allen, but damn those are expensive.
Be careful when cutting bolts, it gets really really really hot. Very hot. The whole bolt almost gets molten. Don't touch and always wear safety glasses.

Top portion of the case with the fans mounted: Again, there are corky little things here. How do you get the fan flush with the case. the way is to route a slot right to the border where the fan will be and route the wires through there. This way you will have the fan flush against the case. Of course there are fans where you can reverse the blades, so the wires are always facing inward to begin with.
The underside fans. The chassis sits perfectly down. Beautiful!
I had to grind down some of the bolts some more. An aluminum oxide grinding stone is a must for bolts and for the chassis. They care smooth out de burr and sand down metal. Very useful!

I am probably the only modder out there to actually save the RF shield, the reason- it's there for a reason so do what you got to do and save it! Remember, this is a NO BS project. But the damn thing took 6 cutting wheels to cut. WTF, it's like tin and it just broke wheel after wheel. You can cut with snips, but that also deforms it. Dremel is still the way to go here. The key is to cut vertically section by section, don't insert and try to rip cut horizontally; you will just be wasting wheels and they are not cheap.
Anyway the RF shield:
This 50mmX10mm fan is funny. I originally bought it to blow into the cpu sink, but figured I can use a 60mm to do it also, so this was spared. I thought about it and just added it here. The is the perfect spot to cool the harddrive. The drive, at this spot, has perforated vents, so this fan blows right into the vents. Perfect. So I cut the chassis here and the grey side piece.

Wow, you must have a lot of time on your hands, Burning. My question is this, why didn't you just sell your refurb and buy a Falcon? Seems like it would have been the better solution than all those fans, which is total overkill.

the fans aren't overkill. the system has poor cooling, period.
falcons are still prone to RROD. so why waste paying for a new falcon and reflash, when your warranty is already shot. might as well go all out on the system.

You obviously must not have a Falcon because it runs a lot cooler. His system is overkill and the last time I checked we have this thing called the First Ammendment so people can give their opinions.

Well, it's true stock Falcons runs cooler than stock Xenon, but they still overheat and cause RROD. The biggest problem is the small heatsink of the GPU and the DVD rive sitting right above it. The drive is so thick and full of metal and plastic it acts like a huge insulator. My goal is to get as much air moving above the GPU. Hence the 120mm fan- My hopes is to force the air to the left and under the drive. It can only do so much, so that's where the underside vents and holes come in.
I can almost guaranty this runs cooler than a Falcon. Besides, if I'm going to add a 60mm on the side grill, why not fill it up with 3? You can never have too many fans.
I worked on this yesterday, and I have encountered an unforeseen problem: Too much wiring! I thought I had more room on the very left side of the drive, but the thing sits flush to the wall at points. So instead of using standard 20guage Molex wires, I'm going to use 22, to thin up everything.
Also ran into the issue of the thermomemter being a 5V not a 12V, when I hooked it up to 12V it was crazy, but didn't blow. I'm lucky and surprised. So what I did instead was to hook it up to a 5V standby on the mobo right under the power connector. As seen in this picture:
This way the Temp is always blue-back lit and reading at all times.

i do have a falcon. and i still cracked it open to do the fanshroud mod. the fans are blowing out hot air now, compared to cool/warm air.
what microsoft should do is replace the dvd drive with a slimline model. that would allow a taller gpu heatsink.

That's good you got one. I just think no matter you do what a Pre-Falcon, it's gonna get the RROD bc it's defective. Sure Falcons will get it too, but it runs so much cooler.

even with the extra heatsink the falcons have, there still one major problem; poor airflow inside. burning is trying to correct this by adding the additional fans.
